How to Design Long Boxes for Fragile or Irregular Items

Protecting fragile and irregular long items with smart box design and internal support.

Design principles

Eliminate all movement - the item must not shift in any direction inside the box
Support the full length - no unsupported spans where bending can occur
Protect vulnerable points - ends, joints, thin sections, and protruding elements
Cushion against impact - at least 25mm of cushioning between item and box wall

Quick answer

Design from the inside out: start with the product shape, add internal supports and cushioning, then specify the outer box around the protected product. For fragile items, use foam end caps and die-cut cardboard cradles that hold the item along its length. For irregular shapes, custom inserts prevent rotation and shifting. Double-wall board is mandatory for fragile long items.

For small volumes, hand-cut foam inserts are cost-effective. At scale, die-cut corrugated inserts become economical.
