How to Ensure Perfect Structural Integrity in Bulk Crash Lock Box Orders

How to guarantee consistent crash lock box quality across large production runs.

4 min readUpdated April 2025

Setting specifications

Structural integrity starts with clear, written specifications. Before any bulk order, document the exact board grade, flute type, dimensions, adhesive requirements, and performance criteria. This becomes your quality benchmark and gives you grounds to reject substandard deliveries.

Document everything in writing - board grade, flute type, GSM, dimensions, tolerances
Set performance criteria - stacking strength, drop test requirements, base lock reliability
Agree tolerances upfront - what dimensional variance is acceptable (typically +/- 2mm)

Quick answer

Write detailed specifications, approve pre-production samples, test boxes from across the production run, and establish a defect policy. The three most common structural failures in bulk orders are weak glue bonds, inconsistent board thickness, and die wear causing misaligned folds. Catch these early by testing samples from the beginning, middle, and end of each production run.

Testing protocols

Quality testing checklist0 / 6 checked

Approve a pre-production sample before the full run begins
Test 10+ boxes from the start of the production run
Test 10+ boxes from the middle and end of the run
Perform drop tests with typical product weight inside
Stack test: 6 loaded boxes for 24 hours, check bottom box
Check every box locks flat with no jamming or misalignment

Supplier management

Good manufacturers provide inspection data showing pass rates and any issues found.

Seeing the operation firsthand gives you confidence in their capabilities and quality systems.

Agree upfront what happens if a delivery does not meet specification - replacement, credit, or refund.

Troubleshooting common issues

Base not locking: usually die wear or board thickness variation. Request die inspection and board test certificates.
Weak corners: insufficient glue application. Ask for glue bond strength testing.
Boxes crushing in transit: board grade may be under-specified. Upgrade to a higher flute or heavier liner.

Frequently asked questions

Write detailed specs, approve samples, test across the production run, and agree a defect policy with the supplier.

Weak glue bonds and die wear causing misaligned folds are the two most frequent problems in bulk production.

Test at least 10 boxes from the start, middle, and end of the production run (30+ total).

+/- 2mm is standard for corrugated crash lock boxes.

With a written specification and agreed returns policy, you can reject and request replacement of substandard deliveries.
