How Digital Printing Technology Is Transforming Crash Lock Box Production

Digital printing is making custom crash lock boxes faster, cheaper for short runs, and more flexible than ever.

The digital printing revolution

Traditional crash lock box printing requires plates, setup time, and high minimum runs to be cost-effective. Digital printing eliminates plates entirely, printing directly onto the board from a digital file. This fundamentally changes the economics of custom packaging.

No printing plates needed - eliminates the biggest setup cost in traditional printing
Short runs become viable - print 50-500 boxes economically, not just 5,000+
Variable data printing - every box can be unique with different names, codes, or designs
Faster turnaround - from file to finished box in days rather than weeks

Quick answer

Digital printing makes custom crash lock boxes accessible to businesses of all sizes. It eliminates plate costs, enables runs as low as 50-100 boxes, delivers turnaround in days instead of weeks, and allows variable data (unique QR codes, names, or designs on each box). Quality now rivals lithographic printing for most applications. The trade-off is that very large runs remain cheaper with traditional printing.

Digital vs lithographic printing

For orders under 1,000-2,000 boxes, digital is typically cheaper because there are no plate costs.

For 5,000+ boxes, the per-unit cost of lithographic printing is still lower once plate costs are amortised.

Modern digital presses produce results that are virtually indistinguishable from litho for most commercial packaging.

Digital printing can be combined with spot UV, foiling, and lamination just like litho-printed boxes.

Key benefits

Digital printing advantages0 / 5 checked

Test multiple designs before committing - print 50 of each to see what customers prefer
Seasonal and limited editions become affordable for small brands
Personalised packaging with customer names or unique codes
Reduced waste - print only what you need, no overruns required
Faster time to market - new packaging designs in days, not weeks

Current limitations

Digital printing has some constraints. Colour matching to exact Pantone standards can be slightly less precise than litho. Very large solid colour areas may show slight banding. And while improving, digital is not yet cost-competitive with litho for runs over 5,000 units. For most businesses, these trade-offs are minor compared to the flexibility benefits.

Yes, digital printing allows unique content on every box - different QR codes, names, or design variations.

For small runs (under 1,000), it is usually cheaper. For large runs (5,000+), litho is still more cost-effective per unit.
